It's been a while but I think all Software Update used to offer was an iPod Software update.
So none of the DPs would install? My iMac was a summer 2001 model so I couldn't even get the Public Beta installed. 10.0 was as far back as I could X it.
I wasn't too sure about firmware updating from an install CD alright. OS 9 can share the same partition as OS X (and if you install 9.2.2 Tiger will use it for the Classic environment if you wish). The DPs didn't use a System Folder for Classic. Instead they booted a disk image.
You'd probably be fine with a 2GB partition. Like you say, there's not much you can run on them. I had them on a B&W with a 10GB disk as I wasn't using it for anything else.

The best disc is probably the eMac one trag posted the link to previously. 9.2.2, ROM 10.1.1, ATI and nVidia drivers (3.5.2 for the latter). Unless you can get the actual restore disc set for a June 2003 MDD.
The Netboot image I mentioned on the previous page has 3.5.x nvidia drivers. You would probably have had the system up and running in one go if you'd used that.
But then you'd have missed out on the journey ;)
Just go slow and don't force anything. I used a plastic card as a wedge to split the bottom chassis from the casing. I think the service manual pointed out the positions for tabs. If it's anything like the Summer 2001 one I opened it'll creak like crazy but I managed it without snapping anything.

Network installing from images is definitely the way to go. Even if it's just a localtalk connection, it still saves wear-and-tear and all that disk swapping.
