AFAIK 400k/800k disks store extra data on their disks (tags?). This data is not copied by the later versions of Disk Copy, and since some old stuff used this extra storage part of the disk is lost when you copy it with a later version.
For 1.44MB disks either should be fine for copying.
There are 28 pin DIP IC 'test clips' like the one listed here, but not only are they $8 each plus postage, but they are likely too high to be usable inside a Mac.

AFAIK the 2 RAM slot board is the board used in the LC 580 and Performa 640. It has 2 slots, as well as the GIMO (I/O) ports for the DOS card connectors.

You can get 20, 30 or 40 vol in either 200ml or 1L bottles. From what I've read its best to get the highest concentration as you can water it down later if necessary...
Haven't tried it myself but came across http://www.amiga.org/forums/showthread.php?t=51985 when I was looking a while back and seems you can get all the stuff here (assuming there is a Priceline near you). They sell a 12% peroxide solution that you can buy in a big bottle for larger jobs.
...A bit off topic for the 'FPU card' side of it, but AFAIK the expansion slot on the Classic II also handles the external ROM slot as well (up to 1MB IIRC).
If you're designing a board at all, why not include the potential future ROM upgrades by including a ROM socket as well?
