    I do have a router, but I had one shot and didn't want to mess it up so didn't use it. I ended up hand carving it using an x-acto blade. And then sanding it down using a file set.

    @dougg3 when you said you took every component off, cleaned the board, and put them back on, was that the daughtercard only or also the main board? I don’t have a IIsi anymore but two of them I worked on had the same problem you are describing and both went away when I let the main PSU board...

    Hmm, ok. Well, it looks like I have two working batteries then. Cool. The hinge mounts worked and I have the laptop basically back together. Just waiting for a new PRAM battery to arrive and then I can put the remaining parts back together.

    Huh... left the lithium battery on the charger for a few hours and all of a sudden, it's got a bit of life. One bar. Going to leave it on for a bit longer and see if something happens.

    The zinc coating is just for corrosion protection right? If so, putting a coat of rust preventative spray paint after removing the rust should be good enough right?

    It permanently removes the existing rust. But it won’t prevent new rust from forming.
